Hoghunter I went looking for what cariart posted (which I found to be interesting) and here is his summation:

The producers have a small 'window' of opportunity to present pilots to sponsors or networks, and must write, cast, and produce a pilot that they hope will 'sell', within that timeframe. Frequently, actors who they would prefer in certain roles simply aren't available, or, just as often, actors who they want ARE available for the pilot, but not by the time regular production begins (if the pilot 'sells'). There are countless examples of this happening in series; 'Face' on "The A-Team" going from Tim Dunnegan to Dirk Benedict, and Alyssa Milano replacing the original 'Phoebe' Lori Rom (I believe), on "Charmed", are two examples.
Syndication for "The Lost World" was certainly the best move the producers could have made, as networks are much more restrictive on content, and have far fewer open slots for new series, but there was still an incredible time crunch that had to be dealt with (so, why not wait to produce the pilot until the ideal cast can be assembled, you ask? Because of actor availability, and available funding; few producers can afford to sign actors and pay them to just sit around until other actors can 'get free', and TLW required a half dozen production companies to provide the financial aid and technical expertise required to create the quality show that was desired; any or all of these companies might not have been available or willing to participate, at a later time). So you cast the best talent available, create the very best pilot you can, pray to be 'picked up', then hope you can begin regular production with the cast and crew you truly want. Getting David was a stroke of incredible good fortune, as he was ideal as Malone, far better than DeVye had been, in the pilot!
